Automated Vertical Storage System for Steel Pipes & Bars
Steel pipe and bar inventory has historically been managed the same way: floor-stacked bundles, cantilever arms lining every wall, and forklifts or bridge cranes moving material one bundle at a time. The automated vertical storage system from Herochu restructures that model. Instead of spreading material across horizontal aisles, the system stores pipes and bars vertically in multi-level bins served by a gantry manipulator that travels along a fixed rail. The gantry retrieves the requested bundle and delivers it to a pickup station without an operator entering the storage zone.
This is the core distinction between a racking system and an automated storage system. A rack holds material. An automated vertical system holds material and moves it on command. For service centers handling mixed-length steel bars, welded and seamless pipes, and aluminum profiles, the difference directly affects labor cost, damage rate, and inventory accuracy.
How the Gantry System Enables Automation
The gantry manipulator is the mechanical heart of the Herochu automated vertical storage system. It runs on a precision ground rail mounted along the floor, with a vertical lifting column that carries the fork assembly. Two servo-driven axes—longitudinal travel and vertical lift—position the fork at the designated bin location. Each axis is closed-loop controlled with absolute encoder feedback, and the system achieves a repeatability of ±2 mm, which is the precision needed to engage a pipe bundle resting in a bin cradle without manual repositioning.
Travel speeds are specified for throughput, not just positioning. The gantry moves longitudinally at 5 to 30 m/min and lifts at 5 to 15 m/min, figures that allow a retrieval cycle to complete in well under a minute for typical configurations. When the gantry arrives at a bin, integrated load cells confirm the bundle weight before the fork retracts, preventing partial picks and dropped loads. This sequence—command, travel, engage, confirm, deliver—is executed entirely under PLC control.
PLC Touchscreen Control and Digital Inventory
Every Herochu automated vertical storage system is governed by a programmable logic controller paired with a touchscreen human-machine interface. The touchscreen displays the full bin map in real time: which locations are occupied, what material is stored where, and what the current load weight is at each level. Operators do not walk the aisles to find material—they query the screen.
Behind the interface, the PLC maintains a digital inventory database that updates automatically with every storage and retrieval transaction. When a bundle is placed into a bin, the system logs the material grade, dimensions, weight, and timestamp. When a bundle is retrieved, the record is decremented. This continuous, transaction-level tracking means the displayed stock count reflects physical reality, not a spreadsheet maintained separately by warehouse staff.
Space Efficiency: Up to 80% Footprint Reduction
Vertical storage is not merely taller storage. The Herochu system achieves up to 80% warehouse space savings through two mechanisms. First, the vertical design uses the full height of the warehouse, converting unused headroom into active storage volume. Second, the zero-aisle architecture eliminates the access aisles required by manual racking—since the gantry, not a forklift, retrieves the material, there is no need to leave space between storage rows for vehicle maneuvering.
The numbers are straightforward. A conventional cantilever layout storing a given tonnage of steel pipe typically consumes a footprint several times larger than the pipe bundles themselves, because every row needs an aisle and every aisle needs clearance for a forklift with a 6-meter or 8-meter load. The automated vertical system stores the same tonnage in a compact tower bank and delivers each bundle to a single outbound station. The recovered floor area becomes available for production, sawing, or additional storage.
Industry 4.0 Integration with ERP and MES
A storage system that tracks inventory digitally is most valuable when that data flows into the broader manufacturing ecosystem. Herochu designs the PLC control architecture to support standard industrial communication protocols, enabling seamless ERP/MES data integration. When a production order in the MES calls for a specific grade and length of steel bar, the storage system receives the retrieval command, locates the material in the bin map, and stages it at the pickup station—all without a separate manual material requisition.
This integration closes a gap that plagues many warehouses: the inventory record in the ERP says one thing, the physical rack says another, and someone has to reconcile the difference. With an automated vertical system, the physical state and the digital record update simultaneously. Stock-taking becomes a verification step, not a discovery process.
Flexible Shelf Layout for On-Site Requirements
No two warehouses store the same mix of material. A tube distributor may handle a high turnover of 6-meter seamless pipe alongside slow-moving 8-meter structural bars. A fabrication shop may need to store short offcuts in the same system as full-length stock. Herochu addresses this with a flexible shelf layout that is tailored to on-site material requirements.
The bin dimensions, the number of levels, and the tower count are specified at the design stage. Available configurations include:
- HC-XG6053-6: 6,000 mm pipe length, five customizable levels, 3,000 kg per level, six towers
- HC-XG8055-8: 8,000 mm pipe length, five customizable levels, 5,000 kg per level, eight towers
- HC-XG8085-10: 8,000 mm pipe length, eight customizable levels, 5,000 kg per level, ten towers
The number of layers and towers can be customized to the building dimensions and the material profile mix. Bins can be subdivided to separate bundles by heat number, grade, or customer order. This adaptability means the system is configured for the materials actually stored, not for a generic catalog assumption.
Full-Size Compatibility for Long, Short, and Loose Materials
The bin design accommodates long, short, and loose materials within the same storage bank. Full-length 8-meter pipe bundles sit in the same tower structure as shorter remnant bars, because the fork engagement points and bin cradles are engineered to support both bundled and loose stock. This is a practical requirement in real warehouses, where a pure single-length storage system would leave short offcuts unmanaged.
The gantry fork is designed to engage bundles of varying diameter and weight, with load capacities ranging from 1,000 kg to 10,000 kg depending on the configuration. Whether the stored material is a bundle of small-diameter aluminum tubes or a heavy bundle of carbon steel structural pipe, the same retrieval mechanism handles the load.
Reliable Automation for Continuous Operation
Automated systems earn their cost justification through uptime. The Herochu gantry is built with sealed linear guides, heavy-duty gearboxes, and a control architecture that monitors axis current, travel limits, and load feedback in real time. Fault conditions trigger defined recovery sequences rather than halting the system until an operator intervenes. For multi-shift operations, this reliability profile is what makes lights-out or minimally staffed overnight storage feasible.
The combination of vertical density, gantry automation, PLC control, and ERP integration positions the Herochu automated vertical storage system as the operational core of a modern steel pipe and bar warehouse. It is not an add-on to existing racking—it is the storage infrastructure around which the warehouse is organized.
